Why Do Surface Coatings Fail?
Inadequate Surface Preparation
Oil, dust, rust, moisture or chemical residue left on the metal can prevent proper bonding. Cleaning, degreasing and surface treatment must therefore be controlled before coating application.
Incorrect Coating Thickness
A coating that is too thin may leave areas insufficiently protected. Excessive thickness can also create curing problems, cracking or poor adhesion. The required thickness should be verified according to the product specification.
Improper Curing
Incorrect curing temperature or insufficient curing time can prevent the coating from developing its intended strength and corrosion resistance.
Environmental Exposure
Humidity, salt, industrial chemicals, temperature changes and continuous outdoor exposure can gradually damage a protective layer. Cut edges, joints and scratched areas are usually more vulnerable.
Application or Handling Damage
Uneven spraying, trapped air, contaminated equipment and rough handling can create defects that allow moisture to reach the underlying metal.
How Can Coating Performance Be Evaluated?
A proper investigation may require more than one test. Coating thickness measurement, adhesion testing, visual examination and corrosion testing can be used together to identify the source of failure.
A salt spray chamber exposes coated specimens to a controlled saline fog. It helps manufacturers compare production batches, evaluate surface-preparation processes and observe corrosion around scratches, edges or coating defects. Testing may be performed according to methods such as ASTM B117, ISO 9227 or JIS Z 2371, depending on the relevant product specification.
Salt spray exposure should not be treated as an exact prediction of outdoor service life. Its main value is providing controlled and repeatable conditions for checking coating consistency.
